1. Prepare the Materials and Tools
Gather the necessary tools and materials: a rivet gun, aluminum solid rivets of the correct size, a drill or punch, a reamer, a countersink (optional), and protective gear (safety glasses and gloves). Choose rivets that are slightly larger in diameter than the hole you will drill.
2. Mark and Drill the Holes
Mark the locations of the rivets on the workpiece. Use a punch or a center punch to create a small indentation at each mark. Clamp the workpieces together if necessary. Drill a hole through the workpieces, perpendicular to the surface. The hole size should be slightly smaller than the rivet shank diameter.
3. Countersink (Optional)
For a more flush and aesthetically pleasing finish, you can countersink the holes using a countersink bit. This will create a small chamfer around the hole, allowing the rivet head to sit flush with the surface.
4. Deburr and Ream the Holes

5. Insert the Rivet

Position the rivet gun over the rivet. Apply pressure and squeeze the trigger to compress the rivet shank. This will expand the blind head of the rivet, forming a strong and permanent joint.
7. Inspect the Joint
Once the rivet is set, inspect the joint carefully. Ensure that the rivet is fully compressed and that the heads are firmly seated. The joint should be free from any gaps or looseness. If necessary, adjust the rivet gun settings or re-set the rivet.
